Order Background

GNEE's sales team received an inquiry from a European industrial customer. The customer is an experienced equipment manufacturer in the chemical processing industry, with a clearly defined requirement: to find a manufacturer of Inconel 625 (Alloy 625) evaporation tubes. The inquiry included an engineering drawing with precise and demanding specifications:

Order Challenges: Drawing Specifications Were the Most Hidden Yet Critical Obstacles

A detailed review of the engineering drawing revealed that this project involved far more than routine tube bending. GNEE's technical team identified several key challenges that required careful evaluation.

Challenge 1: Tolerance Conflicts - The Relationship Between Outer Diameter and Wall Thickness

The drawing specified an outer diameter of Ø19 ± 1 mm and an inner diameter of Ø15 mm. Although these dimensions may appear straightforward, further calculations revealed a significant variation in wall thickness. When the outer diameter reaches its upper limit of 20 mm and the inner diameter remains at 15 mm, the wall thickness is 2.5 mm. When the outer diameter falls to its lower limit of 18 mm while the inner diameter remains at 15 mm, the wall thickness is only 1.5 mm.

This represents a potential wall-thickness variation of 1 mm, which can affect the consistency of the component weight against the specified target of 52.2 g, as well as the mechanical integrity and corrosion performance of the bent tube. GNEE needed to clarify the dimensional requirements and establish appropriate process controls to achieve consistent wall thickness and meet the weight target.

Challenge 2: Precision Bending at 33°30′ - Beyond Routine Angle Settings

The drawing specified a bending angle of 33°30′ (33 degrees and 30 minutes), rather than a conventional angle such as 45° or 90°. This non-standard angle required precise control during production. Even a deviation of 0.5° could potentially affect assembly fit and create localized stress, depending on the component design.

To meet the drawing requirements, GNEE needed to verify the bending equipment's positioning accuracy and use appropriate CNC controls and dimensional inspection procedures to achieve the specified angle consistently.

Challenge 3: R100 Bend Radius - Springback Control During Tube Bending

The specified R100 bend radius for a tube with an outer diameter of approximately 19 mm required careful control of the bending process. Inconel 625 is a solid-solution-strengthened nickel-based alloy, and its work-hardening behavior and mechanical properties can make forming more demanding than bending some conventional stainless steels.

If springback is not properly compensated for, the final bending angle may deviate from the specified 33°30′. GNEE therefore needed to establish the appropriate process parameters through trial bending, dimensional measurement, and adjustment, taking the actual material condition and tooling setup into account.

Challenge 4: Ra 25 Surface Finish - Maintaining Consistency Across 380,000 Pieces

The drawing specified a surface roughness of Ra 25. During high-volume tube bending, scratches, indentation marks, and friction-related surface damage may affect the final surface condition if tooling and handling are not properly controlled.

With a total requirement of 380,000 pieces, maintaining consistent quality across the production run was a major challenge. Tooling condition, lubrication, fixtures, material handling, and inspection procedures all needed to be considered to minimize surface defects and maintain conformity with the customer's specified requirements.

Challenge 5: Dual Quotation Options - Supporting Both Technical and Commercial Decisions

The customer requested two separate quotations: one for finished bent tubes and another for unbent tube stock. This indicated a need to compare the cost of purchasing ready-to-install components with the alternative of sourcing the raw tubes and carrying out bending operations in-house.

GNEE needed to evaluate not only the material cost but also the additional manufacturing costs associated with bending, inspection, and quality control. A clear breakdown of tube-stock costs and processing costs would help the customer make an informed purchasing decision based on its own production capabilities and total procurement costs.

GNEE's Solutions: Addressing Each Challenge with Precision

Rather than overlooking the five challenges, GNEE developed a systematic approach to address each issue and establish a production process tailored to the customer's requirements.

Solution 1: Material Verification and Wall Thickness Reassessment

To address the dimensional tolerance conflict, GNEE first conducted repeat Positive Material Identification (PMI) testing on the Inconel 625 tube stock to verify its chemical composition against the applicable ASTM B444 requirements, including nickel, chromium, molybdenum, and niobium.

The technical team then worked with the customer to confirm the dimensional control strategy, prioritizing the outer diameter while allowing the inner diameter to vary within the agreed tolerances. The team reassessed the wall thickness range and calculated the weight per piece based on the average wall thickness to determine whether the target weight of 52.2 g could be achieved within the agreed dimensional and weight tolerances.

Solution 2: Bending Angle Accuracy - Implementing a CNC Bending Program

To meet the non-standard bending angle of 33°30′, GNEE's technical department developed a dedicated CNC tube-bending program with angle settings specified in degrees and minutes. A servo-driven tube-bending machine, combined with closed-loop feedback from an angle sensor, was used to monitor and adjust the bending process where supported by the equipment.

This approach was intended to improve angle repeatability and keep the finished components within the specified tolerance of 33°30′, subject to the customer's approved dimensional acceptance criteria.

Solution 3: Springback Compensation - Developing Dedicated Inconel 625 Process Parameters

To address the springback behavior of Inconel 625, GNEE carried out multiple trial-bending runs and recorded the resulting dimensional measurements. These trials provided a basis for developing a set of springback compensation parameters specific to the material and bending setup.

By adjusting the overbending angle and dwell time as required, the team worked to minimize angular deviation and achieve the specified R100 bend radius and 33°30′ bending angle. The final process parameters were to be established through trial results and dimensional verification.

Solution 4: Surface Finish and Consistency Across 380,000 Pieces

To address the Ra 25 surface-finish requirement and the consistency demands of a 380,000-piece order, GNEE planned to use dedicated bending dies and guide tooling to support repeatable forming. Suitable tube-bending lubricant was selected to reduce friction and help prevent scratches and surface damage.

First-piece inspection and sampling inspections were incorporated into the production quality-control plan, supplemented by dimensional checks during production where applicable. These measures were intended to identify process deviations early and maintain consistent product quality throughout the manufacturing run.

Solution 5: Dual Quotation - Transparent Cost Breakdown for Informed Decisions

GNEE's finance and technical teams worked together to calculate the costs of finished bent tubes and unbent tube stock separately. By providing two clearly differentiated quotation options, GNEE enabled the customer to compare the cost of purchasing finished components with that of sourcing the tube stock and carrying out the bending operations in-house.

This transparent cost breakdown gave the customer a clearer basis for evaluating the two procurement options in terms of material costs, processing requirements, and overall purchasing economics.

Delivery Results: 380,000 Pieces Delivered on Time, with Drawing Challenges Resolved

After several months of technical development and production scheduling, GNEE delivered all 380,000 Inconel 625 evaporation tubes in batches within the customer's required timeframe. Each piece underwent dimensional verification and surface quality inspection, with the critical parameters-including outer diameter, inner diameter, bending angle, bend radius, and horizontal dimension-meeting the specified requirements consistently.

GNEE also supplied EN 10204 Type 3.1 inspection certificates and complete heat-number traceability with the shipment, enabling material identification and quality records to be verified throughout the supply process.

More importantly, this cooperation helped the customer avoid the substantial upfront investment required to source tube stock independently and establish its own tube-bending production line. By leveraging GNEE's large-scale manufacturing capabilities, the customer was able to optimize both procurement costs and product quality.
