Start by removing mill scale (the hard gray oxide layer on new Corten A) using either sandblasting (80–120 mesh aluminum oxide/glass beads, 0.2–0.3 MPa pressure) for large/flat surfaces or a 10–15% hydrochloric acid soak (20–30°C, 15–30 minutes) for delicate pieces. Next, degrease with isopropyl alcohol or an alkaline cleaner to wipe away oil, fingerprints, or grease-these contaminants cause "bare spots" that block rust. Rinse with clean water and dry fully (use a low-heat gun for crevices) to prevent premature local rust.
 
Controlled Oxidation Acceleration
Mix a mild accelerating solution: either 3–5% ferric chloride + 1–2% salt + water (fast-acting for flat panels) or 10–15% white vinegar + 2–3% salt + water (gentler for sculptures). Apply 2 thin, even coats with a low-pressure spray gun (large surfaces) or soft brush (intricate areas)-avoid dripping, which leads to thick, lumpy rust. Then, place the piece in a controlled environment: 60–80% humidity (use a humidifier indoors or breathable tarp outdoors) and 15–25°C. Let it sit 3–7 days, checking daily until a consistent reddish-brown hue forms (no streaks or light patches).
 
Refine the Rust Layer
Once the base patina appears, gently brush off loose, powdery rust with a soft nylon brush (never wire-this scratches the steel). Wipe away residues with a dry cloth. If there are slight color variations (e.g., lighter edges), touch up those areas with a dilute 1% ferric chloride solution, let it sit 1–2 hours in humidity, then brush again to blend.
 
Stabilize to Lock in Durability
Seal the patina with a breathable stabilizer to protect it from rain/wind: choose silane/siloxane (diluted 1:5 with ethanol for easy application) for long-term outdoor use, or beeswax mixed with mineral spirits (70:30 ratio) for small decorative pieces. Apply 1&ndash;2 thin coats with a foam brush, wait 24 hours between coats, and cure in well-ventilated air (RH <50%) for 48 hours. Avoid non-breathable coatings (epoxy/polyurethane)-they trap moisture and peel the patina.
